Catalyst handling presents unique hazards that require specific protocols. Spent catalysts in hydrotreating and hydrocracking service typically contain metals sulfides that are pyrophoric — they ignite spontaneously when exposed to air unless properly passivated. What is a pyrophoric catalyst and how is it handled safely?

Pyrophoric catalysts contain metal sulfides (typically nickel, cobalt, or molybdenum sulfides) that react exothermically with oxygen, generating enough heat to ignite spontaneously. Safe handling requires either maintaining an inert nitrogen atmosphere during unloading, or applying chemical passivation to stabilize the sulfide surface before exposure to air. MAC crews are trained in both approaches and work with catalyst vendors to apply the appropriate passivation treatment during reactor shutdown.

What is dense loading and why does it matter?

Dense loading uses specialized loading equipment (typically a sock loader or oriented loading technique) to orient and pack catalyst particles more uniformly than gravity sock loading. Properly dense-loaded reactors contain 10–20% more catalyst by weight, achieve better flow distribution, and exhibit less channeling — translating to improved conversion efficiency and longer catalyst life.
